2.5 Overheating/Cracked Cylinder

Head gasket repair...
This really sucks having to hear so many with blown gaskets. I had it happen on my 98 Legacy GT. DOHC was letting exhaust into the cooling system for 3 months of driving, 'til I confirmed it as best I could this January. I didn't have 2-3K to fix it. I did have $300 and a garage to do it in over a long weekend, myself. Like you all say, coolant overflow due to temp spike under harder driving especially. You would be surprized what the hardest part to do during the repair actually was!
REMINDER: What I realized after I did my own repair, is that if you put it off like I did, even though the engine may run OK under light driving, HALF OF THE BOXER ENGINE MAY BE FILLED WITH AIR! Correct me if I am wrong, but it seemed like the potential airlock in the horizontal engine design will essentially only cool the bottom half of all cylinders. Not good.
In my car, it was the gasket on the #1 and #3 cylinders. It was bottom of the gasket on both that was leaking. No question, cuz the carbon was cleaned off. If you read the other posts about the stupid fuel delivery set-up on the 2.5's, you may see that there may be a link between the #1 and especially the #3 cylinders running leaner, and thus hotter. May be the right hand of the gremlin causing these problems. The new gasket design is significantly different (ie. much better).
After my home repair (budget in $50-100 for beer over the long weekend...gotta make it fun right?) I drive my car harder than ever (the CPU shut me down this weekend for going a bit too quick) and zero problems. If anyone wants more detailed repair chronology, I will certainly get back, and even have some pictures.
Trust yourself and remember, mechanics is not rocket science!

updates on cracked cylinder?
diverdave - i would be interested to hear how things panned out with your cracked cylinder issue!?! did you get Subaru or your dealership to help out any??
we just bought a used 1998 forester from a subaru dealer less than 6 months ago & everything was rosy until 1 month ago.......first an overheat & had to have the water pump replaced, head gaskets and everything else along with it & they did the timing belt while they were in there. Then an oil leak - found that a seal they had replaced was faulty, so the garage remedied that at no cost. And the overheat is still recurring - the garage thinks it is a cracked cylinder (we seem to be losing coolant out of the radiator even when the reservoir appears full)!!
i have to admit that my knowledge of car mechanics is not great, but we don't know if we should get this sorted & keep the car, or just admit that the car is a lemon and get rid of it (sucking up some loss)!

Whats the deal with the head gaskets 97-99's
I own a 1998 Legacy 2.5 GT and love it but like everyone else i blew both headgaskts and being the unfortunate person that i am i actually cracked a head also, this was a $2,900 expense that i chose to live with. shortly thereafter i became a student at UTI in avondale AZ and was becoming excessively more interested in subys. Moral of the story is that after spending about 2.5 hrs. on the phone with one of the guys from cobb tuning ,which by the way are very knowlwdgeable and pretty cool, and a year or so of going to UTI the general consensus is that the EJ25 is a great motor @ 165 hp. (we all know this otherwise we wouldnt be here) but under modification and under heavy load these cylinders have a severe tendancy to walk due to the open deck on the block ( for those of you who dont know an open deck just means that around the cylinder walls at the top of the waterjacket where the cyl head meets the block has little or no support) also one other factor contributes to this the sleeves in the EJ25 are iron and the heads are aluminium. This is pretty simple metalurrgy. Ok so these heads were designed to run @ 195-220 degrees and the first time you overheat it (240+) the heads swell like baloons and the cyl walls stay relatively the same size forcing the gasket between them to slide and compress and eventually crack. Moral of this drawn on story is invest some money in replacing the thermostat and radiator cap more often than recommended ( i do every 10K or so) and if your real serious about building that motor get a 3-4 core radiator an electric H2O pump and maybe a bypass around your Tstat incase it overheats in the middle of nowhere. Best suggestion is that water wetter stuff, and regular replacement of Tstat and cap. A lot of newer subys and i think anythin turbocharged has a closed deck which is simply better for building HP whether it is boosted or NA. What i am doing and probably the cheapest suggestion id do a swap (EZ33,EJ20 or 22, EJ25T) just do somethin cooler than stock, anyone can bolt **** on , not anyone can swap motors. And to the kid who is getting the entire kit and kaboodle done on his EJ25 and expecting 180-190 Hp you may as well have a big bonfire with that cash cuz for half of what your spending you could put in an EJ20 out of a wrx and get 227 and its turbo and its newer technology, just lookin out. I am a lawyer from Australia. I have just finished litigating a case against a car dealer who sold me one of these things with a blown up head gasket and who knows what else. I must thank you all for posting this information here since I used it in evidence against the dealer concerned to demonstrate just how widespread the phenomena with the TJ25 2.5 DOHC engine actually is.
I was lucky in my case because the dealer became tired of me beating them up and found it was easier to give me my money back. But of course not everyone is in the position to effect such an outcome on someone who has greased the rails into getting you to believe that the things are absolutely fine when they obviously are not. If they had kept going they would have ended up being charged with criminal fraud. So it may be when you have the specialised knowledge requried to effect such outcomes on people who tell lies for money.
The Subaru Liberty and Outback were first equipped with the TJ25 in 1997. Subaru became tired of repairing blown head gaskets and warped heads and remedied the problem in vehicles manufactured from 2000 forward in this country at least. Mechanics who have never seen problems with these cars previously have noted that they have begune to appear in their workshops with blown head gaskets. While these cars are very nice and enjoyable to drive the bottom line is this. If you buy one of these things an it demonstrates an inherent problem with a major drive line item such as the engine or transmission from the outset then it is not of mercantable quality. Go back to whoever sold it to you and ram the Consumer Protection Legislation down their lying thieving necks. Spend the couple of hundred required to see a lawyer and don't let them hang you with their problem. And most of all, get hold of Subaru and let them know you'll never purchase anything produced from them ever again and neither will anyone that you ever speak to about the things either.
The public have the right to do business without being defrauded by this crap, in this country at least anyway. Do an online search for subaru head gasket or perhaps TJ25 and get the information you require to get stuck into anyone who dupes you into buying one of these things.

Should have not drive it when u knew it was gonna over heat. should start nice and simple timing belt , water pump and a t-stat. Pretty sure your water pump propeller got ate away by the old antifree in your cooling system.
